Project Overview

This case study details a turnkey mezzanine racking solution designed and installed for a manufacturing and logistics client in Monterrey, Mexico, addressing urgent warehouse space constraints and operational bottlenecks. The client's 1,500 m² ground-floor warehouse was at full capacity, unable to accommodate growing inventory and order fulfillment demands. The client, a mid-sized industrial parts distributor, faced critical challenges:

• Concrete floor slab rated for 2 tons/m²

• Target mezzanine specifications: 750 m² upper-level storage, 500 kg/m² uniform load capacity, 3.5m clear height on the ground floor for forklift operations.

Design & Engineering Phase

2.1 Site Assessment & Structural Analysis

A cross-functional engineering team conducted an on-site audit to verify slab strength, ceiling height, and utility layouts. Core activities included:

• Slab core sampling and load testing to confirm compliance with mezzanine support requirements.

• Review of local building codes (NOM-004-STPS-2019) to ensure structural stability and fire safety.

• Workflow mapping to align mezzanine access points, staircases, and guardrails with the client's daily operations.


2.2 Custom Mezzanine Design

The final design featured a modular, bolt-together steel structure optimized for speed, durability, and adaptability:

• Primary Structure: Blue-painted heavy-duty steel columns (100mm × 100mm square tubing) anchored to the floor with chemical bolts, supporting red-painted primary and secondary beams.

• Decking: Cold-rolled steel floor panels with anti-slip coating, designed for easy maintenance and forklift accessibility on the ground floor.

• Safety Features: Full-height red guardrails with kick plates along all mezzanine edges, a dedicated access staircase with non-slip treads, and emergency handrails.

• Space Allocation: Ground floor dedicated to bulk pallet storage and order picking; upper level for slow-moving inventory and light assembly workstations.


2.3 Approval & Fabrication

• Engineering drawings and structural calculations were submitted to local authorities for permit approval, with revisions made to meet fire code requirements for egress paths.

• Components were pre-fabricated at a certified facility, with surface finishing (powder coating) to resist corrosion in Mexico's humid climate. All parts were labeled for modular installation to minimize on-site labor time.

 Installation & Execution

The installation was scheduled over 3 weeks, with minimal disruption to the client's ongoing warehouse operations (work performed during off-peak hours):

1. Phase 1: Site Preparation & Column Installation

The installation team cleared designated areas, marked column positions, and anchored all support columns to the concrete slab using heavy-duty base plates and expansion bolts. Alignment checks were conducted at every stage to ensure structural integrity.


2. Phase 2: Beam & Decking Assembly

Primary beams were connected to columns, followed by secondary beams to form the mezzanine's floor framework. Steel deck panels were then laid and secured, creating a flat, stable upper level.


3. Phase 3: Safety & Access Integration

The red-painted staircase was installed, connecting the ground and mezzanine levels. Full-height guardrails, handrails, and safety gates were fitted, with load testing conducted on all access points.


4. Phase 4: Final Inspection & Commissioning
